Precast is construction and product manufacturing techniques applying a pre-made cast or mold to be cured in a controlled environment and transported  to the construction site or defined location. Precast construction is generally chosen for projects requiring durability, quality, and a sturdy structure.

Precast structures can reach significant weights and these assembly structures must be transported both within production plant and within construction site. Morello expertise in customized heavy duty industrial carts perfectly suits precast concrete manufacturers, participating in and contributing to the productivity and efficiency of important international projects.

Morello heavy duty platform carts have been employed to transfer both extremely large concrete girders and smaller more compact heavy weight assemblies in both production plants and on-site in the USA, UK and Middle East countries.

Highlighting benefits of Morello solutions we define productivity, site efficiency, safety and environmentally friendly smart technology. Following cases in our portfolio show the examples of Morello expertise and capability to provide heavy materials handling equipment for precast concrete and construction sectors.

We would like to emphasize the advantages of Morello solutions focusing on productivity, site efficiency, safety and applied smart technologies. The following case is an example of Morello experience and ability to provide equipment for the handling of heavy materials to the prefabricated concrete and construction sectors.

Case: Handling prefabricated concrete structures at a manufacturing facility in South Dakota, United States

Challenge: Well-established US company with a history of over 100 years in the US construction industry asked us to find solution for movement of large prefabricated reinforced concrete panels over 12 meters (40 feet) in length and weighing over 60 tons (130,000 lbs.). These panels had to be transported on steel pallets with an A structure to be used both indoor and outdoor.

Solution: we designed and constructed 2 omnidirectional self-propelled trolleys for heavy-load handling including concrete panels at the plant. The trolleys were designed 12 meters (40 feet) long to lift A-frame steel pallets used to support and move prefabricated structures. Steel pallets for long rectangular concrete panels were also designed and built by Morello to ensure maximum efficiency combined with trolleys.

Omnidirectional cart is placed under the steel pallet to move concrete panels weighing over 60 ton (130,000 lb.) using the remote controller. The trolley is raised a few centimeters from the ground by lifting the A-frame steel pallet onto which the concrete panels are loaded, and can then be moved with the remote control to the target position.

Applied technologies:

Battery-powered autonomy: heavy-load industrial trucks require continuous operation for many hours – lithium batteries installed on our solution ensured effective range of 8 km (5 miles). The operating speed is 25 meters per minute. Installation of high-precision, maintenance-free brushless electric motors completed top-notch technologies for prolonged and precise steering.

Effective steering helped to manage and maneuver this long load within the limited spaces of the plant. We offered omnidirectional or multidirectional steering for trolleys to rotate on themselves or move 90° or diagonally to achieve maximum steering flexibility. The omnidirectional trolleys are also equipped with an independent electric motor on each wheel.

Suspension: since industrial trolleys for heavy loads must work both indoors and outdoors, they are equipped with a hydraulic suspension to adapt to irregular and imperfect surfaces.

Software 100% owned by Morello based on many years of experience in industrial applications and construction of self-propelled vehicles for heavy loads.

Technical assistance is represented with advanced diagnostic system on the HMI interface. Remote assistance can be provided directly from Morello headquarters using integrated IoT devices. Collaboration with highly experienced American technical partners helps Morello in high-end effective technical support when necessary. The solution provided to Morello US client company uses cutting-edge technologies designed to improve factory operations. Morello expertise also applied in project management processes, ensuring all operational details are under control together with commercial and technical assistance.

Electric die cart – Capacity 60 t

Electric die cart - Capacity 60 t

In response to the needs of our most demanding clients, Morello has developed a high-performance electric die transfer cart capable of lifting and transporting dies and various loads weighing up to 60 tons.

Ultra-low loading height for maximum efficiency

The standout feature of this electric cart is its exceptionally low loading bed, just 600 mm from the ground. Despite its impressive load capacity, the cart can easily slide under dies or components placed on low supports. This low height also keeps the load’s center of gravity closer to the ground, enhancing stability and safety during transport.

The platform can lift loads vertically by approximately 120 mm while remaining level. This eliminates the need for cranes or gantries, even for loads of this size, streamlining handling and increasing efficiency.

Exceptional maneuverability and ergonomic control

The die transfer cart is equipped with rear-wheel steering capable of ±90° rotation, allowing it to pivot around its fixed wheels and turn in exceptionally tight spaces. Its ergonomic potentiometric radio control makes operation intuitive and virtually effortless. The absence of a traditional helm further reduces the steering radius and enhances maneuverability.

Advanced drive and power system

  • Traction and steering are powered by AC electric motors, ensuring high efficiency and low maintenance.
  • Hydraulic systems are used solely for lifting the loading platform.
  • The cart is powered by a next-generation lithium battery, offering fast, full recharges in just 2 hours. Other battery types (gel, lead-acid, etc.) are available upon request.

Optional AGV functionality

On request, this electric die transfer cart can be delivered as a fully automated AGV (Automated Guided Vehicle), with various navigation technologies including:

  • Laser guidance
  • Inertial systems
  • Magnetic tracks
  • Optical sensors

It can be integrated with customer-specific or local control systems, depending on operational needs.

Morello HEAVY DUTY PLATFORM CARTS V Air Cushion Solutions

Being experts in heavy material handling
technology we offer customized solutions that best suit clients’ needs
and reflects modern trends on material handling market.

Transport and
positioning equipment along with heavy duty platform carts represent main solutions for
industrial material handling. Morello is a leading manufacturer of heavy duty industrial
transfer carts and is highly specialized in moving heavy loads of up to
1000 tons in-plant, both indoors and outdoors.

AIR CASTERS

Our clients
frequently ask to compare and evaluate various technologies for heavy material handling including
wheel-based platform carts against air caster technology, or air cushion
systems.

An air
caster is a pneumatic lifting device used to move heavy loads
on flat, non-porous surfaces. Air caster operates similar to
a hovercraft, as they use a thin layer of air as a way to
float a very small distance off the ground. As with any commercial
technology there are situations where this technology can provide benefits.
However, in industrial plant environments there are also many scenarios where
air casters are not 100% suitable.

PERFORMANCE

Selecting the most
suitable heavy material
handling technology
for your plant several factors should be
considered: productivity and efficiency, plant environment, safety and
security, cost, waste and space utilization, energy consumption, distance to
name a few.

Over the years
Morello has manufactured and supplied heavy duty platform carts to companies who were
experiencing problems with an existing air caster vehicle and resolved these
issues by moving to a wheel-based vehicle. Let’s have a look at some of the issues
they were experiencing.

Air casters versus wheel-based solutions

The air caster or air
cushion solution is effectively a suspended weight with the load floating on a
film of air above the floor surface. Here machine or power supply failures provide
risks for both equipment and people, like in seismic zones. Heavy duty industrial transfer
carts on wheels are supported by its solid steel structure.

Air casters require
a perfect floor surface to operate on. Any defect in the floor surface
creates the risk of interrupting the airflow, this can cause the air cushion to
dissipate and thus lose lift. Despite developments in the technology air
casters require a smooth, non-porous surface in order to maintain lift and
operate effectively. In industrial material handling air casters are often just
not suitable.

Usage of
compressed air implies that the movement of an air caster vehicle around a
plant is limited to the availability and length of the compressed air hose. Air
casters are suitable for moving loads in very short limited distances and are
much less flexible compared to a wheel-based vehicle also because of high
energy consume meaning the system cannot be powered by a battery.

Floating system of
air caster is not compatible with floor slopes causing navigation
problems. Floor traction and grip is much lower than heavy duty platform carts on wheels
creating problems to control the load. The system is less secure and safe if
the floor is not perfectly flat.

Where an air
caster system is operating plant flooring must be maintained for the
reasons mentioned above.

Heavy material handling
technologies applied by Morello are
designed for both indoor and outdoor use. Air casters just do not
perform effectively on asphalt or other rough outdoor surfaces.

Considering air cushion technology issues, obstacles en route can cause big problems. While wheel-based
carts can roll over small objects the air casters route must be kept clear.

One more weak pointof an air caster is its braking system. Heavy duty industrial transfer
carts may have a braking system individually on all wheels. An air
caster vehicle may have one or two wheels in contact with the ground for
steering and braking. The result is that air caster movement must be relatively
much slower than a wheel-based vehicle as well as believe that a weaker braking
system has no technical faults.

The limitations of
an air caster vehicle mean that there is much less flexibility when it comes to
future plant developments. If at some time in the future the operations
of a plant are modified an existing air caster vehicle may have problems
operating within the new layout. Distance, floor conditions, compressed air
availability, indoors v outdoors are all limiting factors to be considered
which do not apply to a heavy
duty platform cart.

In a perfect
environment, performing only short distances, air casters can be a
cost-effective solution. Morello has been called upon on various occasions to
resolve operational issues which were being caused by air cushion technology.
The range of heavy material handling technology is vast and Morello customized solutions can be tailored from
best practice cases to unique scenarios in industrial material handling.

Using best practices we implement lean manufacturing that blends minimum waste within manufacturing systems and maximum productivity. This solution eliminates production downtime, improves factory logistics, eliminates unsafe procedures, implements highly reliable technologies and optimizes man-hours.

Global automotive industry

Mold carts for automotive component manufacturers represent a key element of Morello business. Morello self-propelled industrial trolleys are used to mass transfer large injection molds within production plants of medium and enterprise-scale companies in the United States, Mexico, Germany, Italy, United Kingdom, Poland, France and other countries.

We designed and built three different types, customizable, of mold-holder carriages for the Automotive sector: battery-powered self-propelled trolleys, for handling molds up to 15 tons, diesel-powered self-propelled trolleys, when the powers involved are too high to power the wagon with batteries, and hybrid trolleys, ideal for heavy loads up to 20 tons.

Automotive companies have numerous molds that must be transferred daily within the plant, from a storage place to the molding presses, maintenance rooms, etc. So what is the most efficient way to do all this?

Morello case history includes two signature supplies of self-propelled industrial trucks to automotive component manufacturers to improve their operations. The focus is on productivity, plant efficiency, safety and smart and environmentally friendly technologies. In these two cases, we can see all of Morello experience and skills in action.

Case 1 Austrian automotive parts manufacturer

Morello was challenged by a top-tier supplier, producing 1.9 million small and 500,000 large parts for top brand car manufacturers every month. Morello worked with the company’s CEO to improve the efficiency of the plant.

Challenge: client had numerous injection molds up to 40 tons in weight to handle daily. The client’s goals were to limit the use of overhead cranes and suspended weights for safety reasons, speed ??up the transport of molds and improve internal productivity and optimize the use of space in the mold storage area.

Solution: design and construction of an OMNI directional self-propelled industrial trolley, with 11 steel pallet structures to manage the handling of the molds within the plant. In this way, the customer was able to place the larger molds on the raised pallets, ready for handling. The self-propelled trolley then moves under the raised steel pallet, lifts the pallet a few cm / inches above the ground and takes it to the new destination.

Our solution made everything much faster than before and the operator remains at a safe distance using the remote control. There are no suspended weights, hanging from the chains. Our solution is OMNI directional and can move in very confined spaces, turning 90 ° and rotating around its own axis. Client was intent on purchasing a standard-steered truck until he saw an OMNI in action – easy to operate, with maximum operational flexibility leading to a better plant layout.

Following issues were covered by our solution:

  • Imperfect ground surfaces: covered and managed by hydraulic suspensions
  • Liftable loading platform: it can be raised both parallel to the ground and by lifting the individual hydraulic points, to adapt to the different slopes of the ground.
  • An electric motor for each wheel: guarantees optimum traction and a perfectly controlled braking system.
  • Brushless electric motors: high precision, without the need for maintenance.

Case 2: German manufacturer of auto parts for luxury car brands

Morello worked with the Production Director to provide a solution for moving multiple injection molds weighing up to 60 tons to produce parts for luxury car brands such as Bugatti, Bentley, BMW, Lamborghini, Porsche, Rolls Royce and others.

Challenge: before our solution was implemented, the injection molds were stored on the ground and moving them with rollers and cranes was very time consuming. The operation was slow, semi-manual and every movement involved a person climbing a ladder to attach the cranes lifting chains to the mold. There was significant scope to speed up operations and improve safety. Due to the limited space, it was often necessary to move other molds to access the one required.

The client required a very low loading platform while the heavy duty platform cart had to be small and compact due to very limited space. One more issue was that the use of bridge cranes and suspended weights was to be reduced.

Solution: Morello proposed the use of a die transfer cart and a system whereby each mold was stored directly on 4 steel columns supports c.650mm / 2ft high. The die cart, in this way, can move below the mold, raise the mold off its support columns and transport it to its new location where it would be repositioned on other 4 support columns. This solution was significantly more effective than the previous method employed.

As a result, internal logistics has been greatly improved leading to economic savings along with safety that has been greatly increased. Staff morale has benefited from implementing safer, quicker, easy to use advanced technology.

We designed battery-powered trolley with lithium battery providing 2-hour full recharge and 10-minute partial charge featuring compact steering radius and traction wheels turning to 90°.

https://youtu.be/yI8qt7V4Qs8

Following on-board and support technology by Morello were implemented:

  • System Diagnostics: advanced system on the HMI (human-machine interface)
  • Morello Proprietary Software: optimized in many operational scenarios over many years.
  • IoT capabilities: integrated remote assistance devices which allow Morello to provide remote technical support.
  • Leading Technology Brands: PLC and HMI models from Siemens or Allen Bradley.
  • AGV: the OMNI trollies can be modified to an AGV version (automated guided vehicle) by adding additional sensors and software.

These two cases in our portfolio perfectly illustrate how Morello provides customized solutions to different companies. Two companies, often in the same industry and in the same business, to do the same task can often have different project requirements. Morello’s approach to client problem solving together with vast industry experience is a guarantee that you will find a technology partner who will add significant value to your operations.

Precast electric transporter – 60 t

Precast electric transporter – 60 t

Morello is expanding and participates in major international projects with the recent production of a precast electric transporter for the Tideway project.

This battery powered electric transporter will be used for moving at construction sites prefabricated concrete segments used to line tunnels.

This is a machine highly prized by its operators as it allows them to transport the prefabricated concrete from the storage area to the inside of the tunnel without the need of a track, without pollution and without noise.

Its great maneuverability makes this precast electric transporter very easy to use even in tight spaces.

The electric motor, battery power and the absence of a hydraulic system, while making it eco-friendly, minimize maintenance, an absolute must when used at a construction site!

The battery of this precast electric transporter is lithium ion, because a rapid charge time was a must, something the classic lead acid batteries just don’t have.

The electrical transporter is equipped with special longitudinal supports that are able to easily hold the prefabricated concrete arches used in lining tunnels.

This type of transporter is always highly prized by contractors involved in designing and constructing tunnels, who until very recently had to use diesel vehicles that were very polluting and noisy, and vehicles on rails which  proved to be rather inflexible in a variety of situations.

This particular project, the Tideway project, involves the construction of a 25 km super sewage system under the River Thames by 2024.

You can find more information on this fascinating project here: https://www.tideway.london/

Here you can find some videos of the project where you can see our equipment at work: https://vimeo.com/tideway

Morello produces this type of precast electric transporter and many other customized transporters to handle any type of material for industry and construction sites. Here you can find some of our special products: Battery powered transporters

Automatic transfer car – Capacity 30 t

Automatic transfer car – Capacity 30 t

Morello has designed an automatic transfer car for a major public transport company.

This cart will be used for moving about trams and their trolleys inside maintenance and storage facilities. Its purpose is to connect the numerous intersecting tracks to each other, moving in the longitudinal direction of the facility.

A tram can therefore climb onto the automatic transfer car from a track in the north part of the facility, be moved to the south and put on the right track. The cart can move between a total of 36 stations/tracks.

Accurate alignment along all of the various tracks, just like the movement of the cart itself, is completely automatic.

The operator only needs to select by radio control the number of the track/station for the destination and the cart moves and positions itself automatically.

The automation of this process boasts several advantages:

– very fast transport times, with savings in man-hours;

– elimination of human error in the alignment of the tracks, which can lead to problems in the loading of the tram carriage;

– increased safety during transport due to the certified safety components mounted onboard the machine, which reduce to a minimum the damage caused by the automatic transfer car to property or persons;

– designed for complete process automation.

One important feature of this automatic transfer car is its power supply. To avoid cables which can create problems of clutter, and in view of the length of the path of travel, this cart is powered by a lithium ion battery.

The special features of lithium batteries allow this transporter to work in a continuous cycle, recharging automatically by means of battery chargers placed along its work path.

Safety is guaranteed by certified laser scanners that allow the transporter to slow down and, if necessary, stop in the presence of obstacles.

There are also photocells for detection of the tram onboard, emergency buttons on the corners and cameras arranged along the perimeter of the cart.

Morello is a leader in the manufacture of customized transporters for the movement of heavy materials the world over: United States, South America, Europe and Asia.

The possibility for customization is limitless. You can see some of our products here: Rail transfer carts

Hydraulic tilter – Capacity 80 t

Hydraulic tilter - Capacity 80 t

Morello has designed and constructed for a major steel mill a hydraulic tilter for large loads to tilt steel products by 90°.

This type of machine is growing in popularity in any manufacturing industry with large loads to tilt. It allows the tilting of loads in a quick and extremely safe fashion, and avoids suspended loads and other risky operations.

This electro-hydraulic tilter is extremely robust and is designed to work under the trying conditions of the iron and steel industry.

For this reason the tare weight of this heavy-duty hydraulic tilter exceeds 30 tons and the loading beds are covered by a 50 mm-thick plate.

This tilter is not only strong but also provides optimal performance. It can actually tilt 80 tons of steel by 90° in only 60 seconds thanks to the 2 Siemens motors and overall power of 60 kW.

If one motor is damaged, it is possible to continue operating with a single motor at half the speed.

Tilting is performed by 4 oversized cylinders powered by a hydraulic control unit comprised mainly of Bosch Rexroth components. The hydraulic control unit is equipped with an oil collection tank of suitable dimensions.

Control of the machine can be  through a radio control or through a pendant push button station.

To guarantee worker safety, this heavy-duty hydraulic tilter is provided with 2 laser scanners with a reading angle of 270°. If someone gets too close to the machinery during operation, the laser scanner detects them and stops the movement.

Battery powered self-loading self propelled platform truck – capacity 100 t

Battery powered self-loading self propelled platform truck – capacity 100 t

Morello has designed and built a battery powered self propelled platform truck with a 100 ton capacity.

This self propelled platform truck is fitted with 8 raisable supports arranged on the loading bed (activated by hydraulic cylinders) that allow lifting a pallet which is laden with a load to be transported, and allowing this even without use of crane and gantry.

It has been designed to work both indoors and out. It is in fact provided with 16 superelastic wheels made completely of rubber, suitable for operating over uneven terrain. The 16 wheels are arranged two by two on oscillating axles which in turn are mounted two by two on a mechanical rocker arm. This type of construction allows the self propelled platform truck to distribute the load on all 16 wheels correctly, without overloading the floor over which it works.

All of the electrical components have a minimum IP55 protection and the painting cycle allows for a protection suitable against inclement weather.

In spite of it superior performance, this self propelled platform truck is operated with  battery powered electric motors. These features make it perfect for working indoors, since it has no emissions toxic to workers or the environment!

Battery powered cart – Capacity 16 t

Morello has designed and constructed a battery powered cart for the automotive sector.

It can transport dies and other heavy materials up to a weight of 16 tons.

This battery powered cart is very compact in spite of its extremely high capacity. Thanks to its reduced dimensions it can maneuver easily around plants even where spaces are very tight.

The front axle can steer ±45° thanks to a hydraulic cylinder controled by an electro-hydraulic control unit.

It has Ackermann type steering: the two steering wheels have different steering angles in order to converge on a single point on the rear axle line and avoid early wear of the wheels.

This battery powered cart is equipment with polyurethane wheels with a diameter large enough to pass over small bumps and holes.

This battery powered cart can be controlled throught a poentziometric radio control. The speed can be continuously adjusted thanks to the potenziometer, allowing movement in millimeters and extremely accurate maneuverability.

As a backup, a wired control panel is also provided that can be connected on either side of the cart for better driving comfort.

The loading bed is covered in a layer of hard plywood. This cover is designed to prevent damage to the materials transported and to prevent slippage.

On each side of this battery powered cart are 2 tie points, useful for tying down the load with cables.

All electric carts can be customized on customer request in each and every detail. Here you can see some examples: battery powered carts
